This invention redefines the passive power inductor as an actively cooled structural component by integrating a pressurized automatic transmission fluid (ATF) manifold directly into its molded bobbin. The architecture eliminates the limitations of conventional splash cooling while improving thermal performance without requiring a separate cooling system, additional packaging space, or significant manufacturing complexity.
The innovation extends beyond improved cooling by integrating thermal management into the structure of the component itself. The cooling manifold is incorporated into an injection-molded bobbin, minimizing added parts, packaging, weight, and cost while remaining compatible with high-volume automotive manufacturing.
Unlike many conceptual technologies, this architecture completed the full innovation cycle. It progressed from invention disclosure and patent filings through rapid CAD development, additive-manufactured prototypes, CFD optimization, experimental validation, supplier tooling, and production validation in fewer than twenty months. The technology is now deployed in production electrified vehicles, demonstrating not only improved thermal performance but also successful transition into high-volume automotive manufacturing.
Although developed for automotive electric drive systems, the architecture is applicable to any compact, oil-cooled power electronic component where thermal performance, packaging efficiency, and manufacturability are critical, including transportation, industrial power electronics, aerospace, and advanced energy systems.
Supporting documentation includes multiple U.S. patents and a peer-reviewed IEEE From Mind to Market publication documenting the complete development process — from invention and engineering validation through supplier industrialization and successful production launch.
